“When we talk about harsh environment connectors, for me that means solutions that have requirements above and beyond those industry standards. It might mean the customer needs connectors with a wider temperature range than -40 to 125°C, for example, or they may need additional sealing requirements to increase resistance to dust and moisture ingress.

“If the connectors are going to be on board a ship, and need to work at or near the sea, for instance, the customer could need additional corrosion resistance. Or, if the customer is an aircraft operator, they may have greater EMI-shielding requirements. These are all common customer needs when it comes to harsh environments.”

Establishing exactly what the customer needs from their solution can be the hardest part of the process of designing, manufacturing, and then delivering a successful harsh environment product. Omnetics works on a case-by-case basis, taking the time to truly understand a customer’s challenges and emphasising the value of clear and open communication.

“It all depends on the customer,” says Scott Fitzharris, Design Engineer at the company. “Some already know everything they want from their product, and arrive ready with a checklist for us to work through. Others can’t tell you a lot about their needs but can at least say where the product will be applied, and how it needs to perform.

“Then, some customers know they need something but don’t specifically know what that solution is. That’s when you really do have to collaborate. If the customer can’t provide enough information, we’ll work with them to find a solution. We may build them a sample, for example, just to try it out. Our customer can review the aspects and provide feedback to those which did or didn’t perform well. Then, we can change the specifications until we get the right results.

To emphasise the complexities of building bespoke connector solutions for certain harsh environments, Fitzharris provides an example of working with a company in the aerospace sector. “The customer came to us and just said they needed EMI (electromagnetic interference) shielding, and that’s it,” he says.

According to Stanford professor and senior study author Simona Onori, initial simulations suggest batteries managed with the new technology could handle at least 20% more charge-discharge cycles, even with frequent fast charging, which puts extra strain on the battery.

Most previous efforts to prolong electric car battery life have focused on improving the design, materials, and manufacturing of single cells, based on the premise that, like links in a chain, a battery pack is only as good as its weakest cell. The new study begins with an understanding that while weak links are inevitable – because of manufacturing imperfections and because some cells degrade faster than others as they’re exposed to stresses like heat – they needn’t bring down the whole pack. The key is to tailor charging rates to the unique capacity of each cell to stave off failure.

“If not properly tackled, cell-to-cell heterogeneities can compromise the longevity, health, and safety of a battery pack and induce an early battery pack malfunction,” said Onori, who is an assistant professor of energy science engineering at the Stanford Doerr School of Sustainability. “Our approach equalizes the energy in each cell in the pack, bringing all cells to the final targeted state of charge in a balanced manner and improving the longevity of the pack.”
Part of the impetus for the new research traces back to a 2020 announcement by Tesla, the electric car company, of work on a “million-mile battery.” This would be a battery capable of powering a car for 1 million miles or more (with regular charging) before reaching the point where, like the lithium-ion battery in an old phone or laptop, the EV’s battery holds too little charge to be functional.

Such a battery would exceed automakers’ typical warranty for electric vehicle batteries of eight years or 100,000 miles. Though battery packs routinely outlast their warranty, consumer confidence in electric vehicles could be bolstered if expensive battery pack replacements became rarer still. A battery that can still hold a charge after thousands of recharges could also ease the way for electrification of long-haul trucks, and for adoption of so-called vehicle-to-grid systems, in which EV batteries would store and dispatch renewable energy for the power grid.

“It was later explained that the million-mile battery concept was not really a new chemistry, but just a way to operate the battery by not making it use the full charge range,” Onori said. Related research has centered on single lithium-ion cells, which generally don’t lose charge capacity as quickly as full battery packs do.

Intrigued, Onori and two researchers in her lab – postdoctoral scholar Vahid Azimi and PhD student Anirudh Allam – decided to investigate how inventive management of existing battery types could improve performance and service life of a full battery pack, which may contain hundreds or thousands of cells.

When it opens in fall 2020, the facility will take the water from 413,000 people washing dishes, doing laundry and flushing the toilet and put it through an extra level of filtering to remove inorganic compounds, such as nitrogen and phosphorous, as well as pharmaceuticals, hormones, microplastics and other contaminants.

The massive pipe, which is made of high density polyethylene and has an outer diameter of 7½ feet, will serve as the outfall for wastewater treated three times before it is discharged into Victoria Harbor. The pipe was manufactured by Agru America Inc. at its "XXL" facility in Charleston, S.C., for extruding products with diameters of 65 inches to 128 inches.

"Before Agru built this facility in 2017, a domestic manufacturer for HDPE pipe larger than 65 inches OD [outer diameter]did not exist. These sizes are now available and this project demonstrates that it is possible and it works, which are great steps for plastics," Melissa Grace, vice president of Agruline, said in an email.Agruline is a product group of HDPE pipes, fittings, valves and components made of PE 100-RC.

The gigantic outfall pipe in Esquimalt extends about 1.2 miles from the shore and was sunk to a depth of 197 feet using a series of weights. The pipe sections were joined by butt fusion, which is another feat for the project. This is the largest solid-wall HDPE pressure pipe to be butt-fusion welded, according to Grace.

"This is considered a homogenous weld, meaning the strength of the weld is the same as the strength of the pipe," Grace said. "The joint is also leakproof, which is another benefit of the HDPE pipe solution."

The wastewater treatment plant and outfall system are part of a $775 million project undertaken by 13 communities to protect and maintain local waterways for the next 50 years. Wastewater will undergo primary treatment to separate out solids followed by secondary treatment to remove suspended organic compounds and then tertiary treatment to physically reduce any remaining contaminants down to 5 microns, which is the size of a human red blood cell, with a fabric disc filter.

The outfall part of the project originally called for 70-inch steel pipes but was bumped up to 89 inches to meet high-volume needs. Still, concerns about corrosion and expensive maintenance lingered. The project engineers turned to Agru for a suitable material.

"Several factors contributed to the eventual shift to HDPE solid wall extruded pipe, which far surpasses steel pipe in many regards, including life expectancy and lower maintenance costs, especially in salt water, which is a very toxic environment for steel," Grace said.
